BLDC Fan Manufacturing Plant: Machines, Layout and Cost Factors
If you are planning to make BLDC ceiling fans, the motor is where most of the new machinery goes. This guide sets out the process, the machines for each step and the factors that decide what the plant will cost, so that you can ask for a budget on a like-for-like basis.
Process flow of a BLDC fan motor
- Stator insulation: slot paper or powder coating on the stator core.
- Stator winding: each tooth wound by a needle or flyer winding machine.
- Lead finishing and stator test: lead stripping and tinning, then resistance, surge and hi-pot tests.
- Rotor: magnets bonded into the rotor cup.
- Magnetizing: the bonded rotor is charged in a magnetizer.
- Pressing: bearings and shaft pressed with force monitoring.
- Motor assembly: stator, rotor and covers assembled and fastened.
- Controller: the PCB is fitted and connected.
- End-of-line test: every motor is run and checked for current, speed, power and direction.
- Marking and packing.
Blade and body painting and the final fan assembly are separate sections of the factory.
Machines for each step
- Slot Insulation Paper Inserting Machine: Forms, cuts and inserts slot liner paper into every stator slot in one automatic cycle.
- Stator Epoxy Powder Coating Machine: Coats stator slots and end faces with epoxy powder as insulation instead of paper.
- Outer Stator Needle Winding Machine: Servo needle winder for external-rotor BLDC stators used in ceiling fans, hub motors and cooler fans.
- Multi-Station BLDC Stator Winding Machine: Indexing table winder with 2 to 4 spindles that winds one set of stators while the operator loads the next.
- Lead Wire Stripping and Tinning Machine: Removes enamel from phase leads and tins them for soldering or crimping.
- Stator Winding Tester: Tests resistance, insulation, hipot and surge on wound stators before assembly.
- Magnet Bonding and Glue Dispensing Machine: Dispenses metered adhesive and places magnets in external-rotor cups and SPM rotors.
- Rotor Magnetizer: Capacitor-discharge magnetizer with pole-matched fixtures for assembled rotors.
- Shaft and Bearing Press-Fit Machine: Servo press that fits shafts into rotors and bearings onto shafts with force and position monitoring.
- Outer Rotor and Hub Assembly Machine: Assembles the outer rotor, stator, bearings and covers of external-rotor fan and hub motors.
- Servo Screw Fastening Machine: Automatic screw feeding and servo tightening with torque and angle monitoring.
- BLDC Motor End-of-Line Tester: Runs the finished motor and checks current, speed, power, direction and sensor signals.
- Laser Marking Machine for Motors: Fibre laser marking of serial numbers, logos and DataMatrix codes on housings, rotors and shafts.
These can be bought one at a time or as a BLDC ceiling fan motor assembly line.
What decides the cost of the plant
- Output: fans per day and number of shifts decide how many winding spindles and test stations are needed
- Automation level: hand loading, semi-automatic stations or a linked automatic line
- Make or buy: stampings, die castings, controller PCBs and blades can be bought in or made in-house
- Number of models: each stator and rotor size needs its own tooling
- Testing and traceability your customers or brand require
- Utilities and space: power, compressed air and floor area

Three ways to start
Winding cell first. One winding machine and a stator tester, with the rest of the motor assembled by hand. Lowest investment, suited to proving the product.
Semi-automatic motor line. A machine at each step with operators loading and unloading. The usual choice for regular production.
Automatic line. Stations linked by conveyor with automatic loading, for high volumes of a few models.
A line can start at the first level and be extended to the next as sales grow.
Approvals to plan for
Ceiling fans sold in India come under BIS certification and BEE star labelling. Check the current requirements and test standards with your consultant early, because they affect the motor design and the tests your line must perform.
